High Voltage Cable Testing

Why Cable Testing?

A cable tester is an automatic test equipment dedicated for verifying and testing electrical connections in a cable, a harness, a slipring, on a backplane or any other wired assembly. A cable tester automatically checks that the cabling is conform to the cabling plans, and is of expected quality. Cable testing can performed during production as well as maintenance.
A cable tester is made of:

  • Generation module (current generator and high voltage source)
  • Measurement modules
  • Switching matrix module
  • PC computer
  • Software

Due to the switching matrix a cable tester can automatically test your device under test for its:

  • Conformity - with the continuity test - according to the cabling plans from the design department (e.g. the right connector pin should be wired to the right connector pin or pins on the other side; a twisted pair should be really twisted, the shielding should be at the right place, etc.).
  • Quality - with the insulation and high voltage test. Checking the quality of the cables, the connectors, the tracks, the connetions, the insulated parts. E.g. checking that the cables are not damaged, scratched, that there is no metal dusts in the connectors, in the cabling, that no pins are bended, that the cables are not damaged after crimping, that isolated points in connectors are well isolated, insulation of connectors, air distances between metallic points or between cables and/or pins and grounding and/or connector body, etc.
  • Functionality - with the stimuli test (also called energsation). At this stage the cable is knwon to be correctly wirde and that its quality is optimal. So the tested cable can be used in real conditions where it will activate different elements. For example, by injecting the desired current and applying the desired voltages, it will activate lamps, buzzers, backlights, energise relays, check the functionality of switches, inverters, etc.

Cable testing can reduce testing times and optimize the manufacturing process. In addition, for optimal safety the user is protected from high voltage.

Typical Tests Performed with Cable Testers

From 16 to 100,000 test points, the SYNOR5000 cable tester range incudes the following features:

  • Continuity test in 2- and 4-wire mode up to 2.5 A.
  • Insulation test up to 4200 VDC.
  • Hipot test up to 5000 VAC and 6000 VDC.
  • Component test (capacitor, resistance, diode, zener diode, inductance, GMOV, transorbs), shielding test, twisted pairs, coaxial cable measurement, etc.
  • Stimuli and functional test for relay, light, speaker, engine activation, energisation, etc.

Typial Applications

  • Aaerospace (satellites, launch vehicules, sub-assemblies, etc.).
  • Aeronautic (planes, helicopters, optronics, unmanned air vehicles, sub-assemblies, etc.).
  • Railways (trains, metro, tramways, etc.).
  • Army (radars, rockets, UCAV/Unmanned Combat Aerial Vehicle, submarines, etc.).
  • Connector manufacturers, telecommunication, electrical cabinets, etc.

How to Find the Right Cable Tester Configuration

Questions you should ask and answer yourself:

  • How does your application look like, what is your DUT/device under test?
  • What is the maximum test voltage needed?
  • How many points have to be tested?
  • Is there any components inside the harness under test?
  • Is there any stimuli test/functional test needed?
  • What sort of output connectors are required (standard: DIN41612 female connectors)? Adaptor interfaces with any type of desired connectors are possible (Deutch, Labinal, Wago, Harting, SOURIAU, ITT CANNON, etc.) on the front panel.
